It is all in the shipping, but looking at it it looks like it doubled the product weight and dimensions.
I am pretty lost on what all I did. There could have been product baseline weight and dimensions in the main product (there is not now and wasn't when I just checked) but perhaps when the order went through there was and then the variant dimensions got added on top?
But in the debug the options for shipping were still around $130-150?
I will attempt the email front end stuff once this is resolved.

Hi,
The debug information you posted previously doesn't correspond to the order on your screenshot.
On your order, the total weight is 23lb and the total volume is 4312 in^3, but in the debug you posted before the weight is only 12lb and the volume is 12*22*7=1848in^3.
This probably explains the different result between the shipping cost provided by the carrier in the debug and the shipping cost in the order since the package is twice as heavy and more than twice as voluminous.
So I think the problem is not with the settings of the shipping method, but with the way you're doing your shipping cost tests.
Maybe, for example, you have two products with the same name, but not the same weight / dimensions, and that's where the difference comes from ?
Note that the shipping costs is only requested to the carrier on the checkout for carts. At that point, the order number the future order will have is not yet known. So it's normal you can't find the order number in the debug information.

I have added the <style> line to the order notification email but it still shows the variant/characteristics next to the main product name.
I really need this gone, it looks terrible and creates confusion.

Now I am having another very annoying shipping problem. When I go to move through the checkout I am getting this error:

I now am also unable to get any address form lines to shop up at all. I want customers to be able to checkout without registering or loging in so they can use paypal quick checkouts.
Why when I add the address block in checkout does it show up on the progress bar but there are no forms at all to fill out and it won't let the customer move forward since there is no address collected?

1. I don't know why the CSS code wouldn't work in the email. Please provide a backend access via our contact form so that we can check on the situation:

2. The error you have with USPS indicates that the "First class mail type" you selected in the shipping method is not compatible with "First class" service you selected. I would recommend checking with USPS what they recommend in your situation.
In the mean type, it you're stuck with this error, I would recommend removing the First class service you selected, or to try the different values of the First class mail type setting to see if it helps.
3. The cut off issue depends on your Joomla template layout and CSS, and the fact that you made made some modifications somewhere to increase the size of the products thumbnail on the checkout, which pushes the rest of the products list to the right.
I would need the URL of the page to check the situation directly and tell you what to do. Please provide the URL.
4. You need to have the "login" view with the "address" view in your checkout workflow.
If you want a checkout without registration, then instead of removing the "login" view, you want to set the "registration" setting to "guest":

I have fixed manyh of the problems but still cannot get the varinmats/chachteritics used for shipping doimesnions off the email It is creating massive coinfusion for customers

You can't put style tags in between tr tags.
Please move your style tags just after the line:

Hi,
It should yes.
Try adding the line:
in the popup of the edit button of the "template" setting of the email.
Also, can you check what you get for that email in the Customers>Emails history ?
It's possible that it will display as expected there and that the problem comes from your email client blocking that CSS command.
In that case, a more invasive solution would be to change the line:
to:
in the "preload" section of the email (bottom of the edit page).
That will strip the HTML from the product name.
